When a story has a longish title, the sef url is truncated. However, sometimes the URL is shortened and the '.php' extension is left off the end of the url.

This causes a 404 error.

Just a follow up to this one.

I think the problem has been solved by increasing the length of a field in the database.

Table: jos_redirection

Field: oldurl

Old Length: 100

New Length: 255

This means there's now more room to store the longer URLs with a longer content item title.
